This episode is all about getting the truck to sit exactly right — chasing that perfect laid-out stance — and uncovering a series of challenges along the way that require rethinking both the front and rear suspension setup. 🧰 In This Episode 🔧 Full chassis mock-up with drivetrain and components taped in place 📏 Identifying ride height issues caused by front and rear bumpers ✂️ Trimming inner fender wells to relieve frame interference 🪚 Sanding frame rails to achieve proper ground contact 📐 Discovering front bumper still lifting chassis slightly 🧩 Planning front bumper modification and lower fascia rebuild 🛞 Rear suspension fitment challenges with current setup ✂️ Expanding rear notch area to allow proper axle clearance ⚙️ Making room for airbags, shocks, and suspension travel 🔄 Considering switching to Bronco rear suspension components 📏 Evaluating alignment with bed rails and mounting points 🪛 Front suspension simplification for easier installation ⚠️ Steering clearance issues due to engine accessories 💡 Introducing a “steer-by-wire” concept workaround 🛻 Exploring full AWD/4WD conversion using Bronco components 🔩 Considering transfer case integration into chassis setup This stage of the build turned out to be far more involved than expected. Even a tiny misalignment — like a bumper sitting a millimeter too low — can throw off the entire stance, so everything is being adjusted to get the running boards perfectly flat on the ground. On the rear, fitting the suspension while maintaining clearance for airbags and drivetrain components means reworking the notches and possibly changing direction entirely. Up front, simplifying the suspension may be the key — but steering clearance introduces a whole new challenge. That led to some outside-the-box thinking… including the possibility of a full AWD setup using Bronco parts, or even a custom steer-by-wire approach to solve tight packaging constraints. 🧠 Workbench Question • Stick with a traditional 2WD setup… or go full AWD/4WD? • Is the Bronco suspension swap worth the extra work? • How would you handle the steering clearance issue? • Keep it simple… or go all-in on a fully custom chassis?
