The jack hole in this vintage ES-295 had been enlarged and messily repaired, so we need to plug it and reinforce it. Here's how our repair shop did it! The first step is to remove the damaged wood, which had been glued but wasn't sitting flush against the side. We ran in water to loosen the glue, then went through with an exacto to try to break the joints. It didn't take long for it to get loose enough to just push free! So satisfying. Then, we trimmed the loose piece to help it to sit flush against the side. We used a magnet to maneuver the piece inside the body of the guitar to make sure that the alignment was going to work, then once we were sure the fit was right, we glued and clamped the piece in with a caul to squeeze it as flush as possible.Next, to reinforce the side, we cut a piece of flexible 1/32" plywood that would span the whole side of the guitar from the inside. To pull it flush to the curved surface, we use a dowel on the inside to pull the wood into a curve. Glue it up, pull it tight, and do our best not to get glue everywhere! We used a nice little clamp made from a tuner that allows us to adjust the tension of the curve. Now that it's reinforced, we can start plugging the hole in the side. We make measurements with a caliper, cut a new wood circle from maple, sand it to fit perfectly, and glue it in. We used a flush cut saw to get the plug nice and flat! The last step of this repair is to color match the wood plug; we start with a base of Stew Mac lacquer marker of a matching color that works nicely. Then to build up gloss and fill gaps in the cracks, we use Glu Boost Fill and Finish CA, building it up, then scraping and filing it back down until it's flush. Finally, we used a stepped drill bit to drill a clean hole into the new plug to reinstall the jack.
