System 1: DCD320, DC and CD resistance welder WH1125A, opposed air actuated weld head 1/8" tungsten electrodes (tapered at the tip) 1awg cables System 2: Orion Pulse 250i, pulse arc and resistance welder System 1: The WH1125A is configured with 1/8" tungsten electrodes in the upper and lower electrode holders. The tips of the electrodes were tapered to smaller diameters for better energy transfer and quicker heating. The tungsten electrodes help prevent sticking of the wires to the electrode. The spring force of the weld head was set to zero (minimum force) to help avoid crushing the 0.1mm wire. The wires are placed on the lower electrode with the ends slightly crossing to ensure contact of the wires during the weld. Welds are performed by the DCD320 set to CD mode with pulse 1 turned off and pulse 2 at 50ws energy. This setting delivers good heat to the wires for sufficient fusion but the force of the weld seems to cause necking of the smaller wire which can cause the wire to break at the pressure point. A micro weld head such as the MWH1000 would be able to deliver lower forces (from 30g to 1000g force) and possibly counter the necking effect. System 2: The Orion Pulse 250i can be used to ball the two wires together at the ends. Due to the small size of the wires it is helpful to wrap the 0.1mm wire around the 0.2mm wire. The twisted wires are held in a pair of grounding tweezers and balled together using the Orion Pulse 250i set to Nano Mode at 1.5ws energy, 2.5ms length, with standard ignition selected, and no agitation. Summary: An MWH1000 micro weld head coupled with the DCD320 would be able to deliver lower forces than a WH1125A to help alleviate the necking of the 0.1mm wire during the weld but we were able to successfully weld the wires using a WH1125A. The Orion Pulse 250i is ideal for balling the two wires together and does not weaken the wire as much as a resistance weld will. Let us know if you have any questions.
